Future-proofing brewery operations through smarter compressor control

Drive technology from Nidec Control Techniques is helping Poland's largest brewer unlock efficiency, reliability and sustainability gains.

Future-proofing brewery operations through smarter compressor control

Across the beverage manufacturing sector, producers are under increasing pressure to reduce energy consumption, improve operational resilience and meet ambitious sustainability targets, all while maintaining production output and product quality.

For many facilities, achieving these goals does not necessarily require wholesale equipment replacement. Instead, significant gains can often be realised by modernising critical assets that have remained reliable workhorses for decades.

This was precisely the challenge facing Poland's largest brewer, part of a leading international beverage group and producer of some of the country's most recognised lager brands. Although a key screw compressor installation had delivered more than 20 years of dependable service, the brewery recognised an opportunity to improve efficiency and future-proof operations through modern drive and motor technology.

The hidden opportunity within compressor systems

Compressed air systems are among the largest consumers of energy in industrial facilities, making them a natural target for efficiency improvement initiatives. However, many installations continue to rely on older control methods that can limit performance and increase operational costs.

In this case, the brewery's compressor system was controlled via a soft starter and utilised slide valve regulation to manage output. While effective in maintaining operation, such arrangements can introduce energy losses, particularly during periods of fluctuating demand.

The brewery therefore set out to identify a solution that would not only improve energy performance but also enhance long-term reliability, minimise installation disruption and fit within the constraints of the existing electrical infrastructure.

Moving beyond traditional control methods

Following a detailed site survey and energy assessment, a modernisation strategy was developed centred around replacing the existing soft starter arrangement with a variable speed drive (VSD) solution.

The project combined a Nidec Drives Unidrive M700 module with a Leroy-Somer LSHRM IE5 ultra-premium efficiency motor, creating a highly efficient compressor drive package capable of delivering improved performance without requiring major modifications to the existing installation.

A key advantage of the upgrade was the ability to closely match compressor speed to actual process demand. Rather than operating at a fixed speed and relying on mechanical regulation methods, the new variable speed system continuously adjusts compressor output, helping to optimise efficiency across varying production conditions.

The project also eliminated slide valve regulation, removing a significant source of part-load inefficiency and enabling the compressor to operate more effectively throughout its duty cycle.

Delivering more than energy savings

While energy reduction was a primary driver for the project, the benefits extended well beyond lower electricity consumption.

Modern drive technology provides greater visibility and control over equipment performance, allowing operators to respond more effectively to changing operational requirements. Combined with IE5 motor technology, this creates a solution that not only consumes less energy but also supports improved system reliability and reduced maintenance demands.

Importantly, the new drive system was engineered to fit within the footprint of the existing control cabinet. By avoiding the need for extensive electrical modifications, the brewery was able to minimise downtime and reduce the overall complexity of implementation.

The result was a compressor system capable of delivering: improved efficiency through the removal of slide valve losses; enhanced energy performance through IE5 motor technology; greater system reliability; more precise compressor control; reduced operating costs; seamless integration into the existing installation; and a future-ready platform for ongoing operational improvement.

Supporting long-term sustainability goals

As manufacturers continue to look for practical pathways towards decarbonisation, projects such as this demonstrate the value of targeted modernisation programmes.

Rather than replacing an entire compressor installation, the brewery was able to extend the life and improve the performance of existing assets by upgrading critical control and motor technologies. This approach reduced disruption while delivering measurable operational and environmental benefits.

For manufacturers facing similar challenges, variable speed drive technology offers a compelling opportunity to improve efficiency, enhance resilience and support sustainability objectives without the cost and complexity of complete system replacement.

A partnership approach

Successful modernisation projects depend on more than technology alone. From initial energy assessments and application analysis through to installation, commissioning and post-installation verification, the brewery sought a partner capable of providing end-to-end support throughout the project lifecycle.

By combining advanced drive and motor technology with application expertise, installation support and long-term service assurance, the project delivered a solution aligned with both immediate operational needs and future sustainability ambitions.

As industrial organisations increasingly seek ways to do more with existing assets, compressor modernisation projects such as this illustrate how targeted investments in drive technology can play a significant role in improving performance, reducing energy consumption and preparing facilities for the demands of the future.
